I made a cardboard template, traced it onto a piece of 1/4" aluminum plate and cut it with a band saw. What is most important is to completely fill the broken boss with weld and redrill the hole in the precise location with a jig. I also went deeper into the case and used the longer shaft of the other reduction gear. I used a new stator cover and reinforced it's boss before installation. Its still holding very well and can't imagine it breaking that way again.

The aluminum plate my friend used to repair starter boss is 1/2" thick and traced shape off side cover He used side cover as template and turned out the boss steel dowels to a point on a lathe that barely protruded past the flat edge of side cover. He then put the 1/2" plate over dowel points protruding just past flat of side cover , positioned carefully and gave it a tap with deadblow hammer, there's your drill points on plate.

Ok thanks. I was also wondering if the gears and spacer are the only thing holding the plate in place with the cover on. What is that big hex head bold doing? Thanks again for the info I think this would be a good way to fix mine.

Hex bolt holds plate against engine case and is red loctited. Hole in case was tapped for bolt and a groove cut behind plate that goes over engine case web.

Cat should design and sell a repair kit for these , and an improvement kit for those not broken yet. They could keep more Wildcats on the trail buying parts and service and improve their brand image. Waste of breath I know...

My current wildcat had the engine replaced under warranty for the same problem. Even though it is a 16 motor with beefier case boss, I intend to pull the stator cover to reinforce so this doesn't happen to me again.
Hope this helps anyone experiencing this design flaw.

Little update. Got this one finished and headed home. Program is written and ready to crank out some plates.
